I am going to be shipping a YoSD to his new home soon and I was wondering if anybody had tips for making his journey a safe one. What parts should be bubble wrapped the most? The Yo box is an odd size, so how would I go about getting another box to ship it in? How do I cushion the area around the box?
And perhaps my number one question is this: I misplaced his face cover, but don't want his default faceup to be scratched or his eyelashes smooshed in transit. Is there any way to make a face cover?

Get an Icee lid and use it as a face cover. That's what my girl came with from Dollmore. =D

You know, I think Target might have these at their concession stands in their stores?
Before you cover his face, put a strip of bubble wrap around his forehead and his chin to protect his nose and eyelashes. Bubble wrap around his hands, and wind a strip between his legs, then around them to keep them from splaying. I wrap my doll boxes traveling within the US in several layers of plain brown paper (or inside out wrapping paper), and ship them without an outside box. I also tend to wrap the dolls really well with bubble wrap or pad them with those plastic air bags for packing (no clue what they're really called) to keep them from shifting too much during shipping.

Another cheap and easy way to make a face protector is to get a syrofoam cup and cut off the bottom- then you can use the top part to fit around the face and wrap the bubble wrap around it. Works pretty well! :D
As for which parts to wrap up, whenever I've shipped out a doll, I make sure to wrap their hands and feet up individually. Then if you want to be extra sure, wrap a bit more around each leg and the torso so that any part where limbs might hit against each other will be padded. ^^

I use a Starbucks Frappuccino dome cover and stick it with masking tape to the back of the head.
Regarding a box; they have all kinds of sizes at the post office and the Priority Mail boxes are free. :)
Yup, I wrap head, hands, and feet, put some bubble wrap between the legs and wrap a piece around the torso, this is in addition to the pillows in the box. I then wrap the box in bubblewrap before putting it in an outer box with peanuts.

I usually wrap the hands and feet with bubble wrap, put bubble wrap between the legs and around the torso, put a small strip of bubble wrap around the neck and also around the head so the facemask doesn't rub.
I've received a couple of dolls with peanuts in the box around the doll. This seemed like a good way to cushion the doll from slipping around between the pillow. I usually shake the doll box to see if it slides around too much before putting it in the outer shipper.
For the outer box, I usually cushion with crumpled newspaper. It depends upon the size of the outer shipper. Sometimes the doll box fits perfectly in the outer box.

After you put an icee or starbucks lid on him, make sure you bubble wrap his head a million times till its about the size of a baseball. then wrap the hands, the feet. then wrap the whole body.
....The baseball thing really works. I don't think even a good nuking would shake up that thing ^^
Plus it's funny to draw a smiley face with sharpy on it afterwards. xD

Also, include a TO: FROM: label on the inside box, just in case the outer box becomes wet or some how separated from the inside box, so they know where to deliver it.
I use a mylar covering when I ship a doll so the inside boxes don't get wet. Rain happens. And very well taped on the exterior. You can't be too careful in shipping.
